This article walks through the four components that make up a cold room’s heat load, explains why the running hours you assume changes the required capacity, works a full example for a small chiller room with real numbers, and sets out what goes wrong at each end — oversized and undersized — so you can recognise a badly specified unit before it is installed rather than after.

The Four Load Components

A cold room’s total daily heat load is the sum of four components, each calculated separately and then added together.

Transmission load is heat conducting in through the walls, ceiling and floor panels, driven by the temperature difference between outside ambient and the room’s inside temperature, and by the panel’s thickness and insulation value (its U-value). A poorly maintained panel with damaged joints or compressed insulation transmits far more heat than its rated U-value assumes — this is one reason panel condition matters as much as panel spec.

Infiltration load is heat and moisture entering through the door every time it opens, plus a smaller continuous component through door and frame seals. It depends on door size, how often it opens, how long it stays open per opening, and the humidity of the ambient air outside — coastal Cape Town’s humid air raises this component compared with a dry inland site at the same temperature.

Product load covers cooling incoming product from its entry temperature down to storage temperature (the pull-down component), plus any ongoing respiration heat generated by living produce such as fruit and vegetables, which keep generating heat even in storage. Pull-down rate matters because a room that must chill a large daily intake of warm product needs meaningfully more capacity than one simply holding already-cold stock.

Internal loads are heat generated inside the room by anything electrical or biological operating there: lights, evaporator fan motors, defrost heaters (during their operating period), and people working inside the room.

Why Running Hours Matter

None of these loads are useful as a daily total on their own — the condensing unit has to remove the full daily load within the hours it is actually permitted to run, not across 24 hours. Standard practice is to assume the compressor runs roughly 16 to 18 hours per day for a chiller room and 18 to 20 hours per day for a freezer room, leaving the balance of the day for defrost cycles and a safety margin. The required unit capacity in kW is therefore the total daily load in kWh divided by the assumed running hours, not divided by 24. Assume too many running hours and you undersize the unit; assume too few and you oversize it — so this divisor deserves as much scrutiny as the load calculation itself.

Worked Example: Small Chiller Room

Take a chiller room 3 m × 4 m × 2.5 m high (30 m³), holding packaged dairy and beverages at 2°C, with a Cape Town summer design ambient of 32°C and 60% relative humidity outside.

Load component

Basis

Approximate daily load

Transmission

100 mm panels, ΔT ~30 K over wall/ceiling/floor area

8 kWh

Infiltration

Single door, ~40 openings/day, humid ambient

6 kWh

Product

200 kg/day incoming at 15°C pulled to 2°C

5 kWh

Internal

Lighting, 2 evaporator fans, defrost heater runtime

3 kWh

Total daily load

22 kWh

Assuming 17 running hours per day for this chiller room:

22 kWh ÷ 17 hours = 1.3 kW of net refrigeration capacity required

The condensing unit is then selected against manufacturer performance data at the actual design conditions — the room’s evaporating temperature (set by the evaporator TD, typically 7 to 10 K below room temperature for this type of packaged storage) and the condensing temperature implied by Cape Town’s summer ambient — not against its nameplate rating at standard test conditions, which will overstate real-world capacity on a hot day.

These figures are illustrative of the method, not a substitute for a calculation done against your own room’s actual dimensions, panel spec, door traffic and product schedule. A rule of thumb such as “so many watts per cubic metre” is useful only as a sanity check against a properly calculated figure — never as the design method itself, because it cannot account for door traffic, product pull-down rate, or your specific panel condition and ambient design point.

Getting It Wrong in Both Directions

Oversized. A condensing unit sized well above the calculated load reaches set point quickly and then short-cycles — switching on and off far more often than the compressor and controls were designed for. Short cycling increases mechanical wear, and because the unit spends less total time running, it dehumidifies the room poorly: humidity control depends on air passing over a cold coil for long enough to condense moisture out, and a unit that satisfies the room in a few minutes never gets that run time. For chiller rooms storing unwrapped or humidity-sensitive produce, an oversized unit is a common hidden cause of product drying out or wilting despite the temperature reading correctly.

Undersized. A condensing unit sized below the calculated load runs continuously and still never quite reaches set point, especially on hot days when transmission and infiltration loads both peak at the same time the condenser is trying to reject heat into 32°C ambient air. It will appear to work adequately in mild weather and fail visibly in summer — exactly when the business can least afford it, during high footfall and high stock periods.

Both faults are avoided the same way: calculate the load properly against real room dimensions, real door traffic, and real product schedules, and size the unit to that figure with manufacturer performance data at your actual design conditions.

A Note on Load Shedding

Sizing calculations assume continuous power. Where load shedding interrupts compressor run time, the effective running hours available per day are reduced, which either requires a larger unit to catch up during the hours power is available, or a battery/generator strategy to hold running hours closer to the original assumption. Treat this as a deliberate design input, not an afterthought, particularly for freezer rooms where product tolerance for temperature excursions is much narrower. A room sized to the standard 16 to 18 hour assumption with no allowance for two to four hours of daily outage will steadily lose ground on hot days, even though the same unit would have coped comfortably on continuous power — so ask your supplier to size against the running hours you actually expect, not the textbook figure.

Who Should Do the Calculation

A full heat load calculation draws on manufacturer panel U-values, condensing unit performance curves at your actual design ambient and evaporating temperature, and local data on product schedules and door traffic — this is normally done by the refrigeration contractor or a specifying engineer using proper load calculation software, not estimated on site. As the business owner, your job is to supply accurate inputs: real room dimensions, real daily product throughput and entry temperature, real door usage patterns, and how many hours of load shedding your site experiences on a typical day. The quality of the answer depends entirely on the quality of these inputs, so it is worth taking the time to measure rather than estimate them.

Final Thoughts

Sizing a condensing unit is an addition problem with four terms — transmission, infiltration, product, and internal loads — divided by a running-hours assumption that itself needs to match the room type and your local power reliability. There is no shortcut that replaces doing this calculation against your own room’s real numbers; a rule of thumb per cubic metre is a sanity check on the answer, not the method for getting there. For the full design and installation context this sizing decision sits inside, see the complete guide to cold room systems.
